Functional Safety & Machine Safety Knowledge Hub

Functional safety is the engineering practice of designing industrial automation machinery such that electronic or mechanical failures do not endanger human life, equipment, or facility integrity.

The Omron safety portfolio ranges from standalone configurable solutions like the G9SP safety controller to modular distributed architectures powered by NX-SL safety CPUs operating on FailSafe over EtherCAT (FSoE).

Safety Standards Framework: ISO 13849-1 & IEC 62061

Modern machine safety architectures are quantified through risk assessment targets:

ParameterStandardTarget LevelsCore Evaluation Metrics
Performance Level (PL)ISO 13849-1PL a, b, c, d, PL eMean time to dangerous failure ($MTTF_d$), diagnostic coverage ($DC_{avg}$), common cause failures ($CCF$)
Design Category (Cat)ISO 13849-1Cat B, 1, 2, 3, Cat 4Circuit structure: Single-channel (Cat 1) vs. Cross-monitored dual-channel redundant (Cat 4)
Safety Integrity Level (SIL)IEC 62061SIL 1, 2, SIL 3Probability of dangerous failure per hour ($PFH_d$)

Core Circuit Design Principles & Field Practices

Critical commissioning rules to avoid hazardous miswiring:

  1. Dual-Channel Inputs & Test Pulses: Reaching Cat 4 / PL e requires redundant dual-channel contacts. The safety controller injects sub-millisecond test pulses into the circuit to instantaneously detect cross-channel short circuits.
  2. External Device Monitoring (EDM): Mechanically linked normally closed (NC) auxiliary contacts of safety contactors must loop back into the safety controller EDM input. If contact welding occurs, the system locks out restart commands.
  3. Discrepancy Time Management: Due to mechanical bounce or operator switch actuation speed, dual contacts never close at the exact same microsecond. Set realistic discrepancy windows (e.g., 50 ms – 100 ms) in G9SP Configurator or Sysmac Studio to prevent spurious faults.
